Correct. I meant to include that in my ramblings.

We have had luck just using the paper tray from the 3540 it just has the spring lift in the tray and eliminates the need for the lift gear unit, it stops the clicking and works just fine
Does anyone happen to have bulletin 2LV-0032? Apparently it shows the steps to replace the cassette guide in a FS-4200.
It's surprisingly not that hard to get out:
Remove all the consumables (you'll be flipping the machine sideways, upside-down, every which way)
Remove side covers
Remove paper tray, bottom crossmembers, paper pickup unit, duplex guides
From right side remove three screws holding inner right cassette rail
It will come out with some cursing at this point.

If you'd like a serious answer to your request:
1) demonstrate that you've read the manual
2) demonstrate that you made some attempt to fix it.
3) if you're going to ask about jams include the jam code.
4) if you're going to ask about an error code include the error code.
5) You are the person onsite. Only you can make observations.

I told a customer that I would have to take their printer back to the shop for repairs. She asked if it was that bad off. I said "No, it's a minor issue but the part that needs to be replaced is buried deep in the printer and requires 25-30 cuss words to remove so we can't do it in the customer's office." She didn't even break eye contact. Just said "Ok".
it's been a while for me, but isn't there a gear that should be popped-off to make clearance for the unit to come out?
Almost there, but for the life of me I can't get the rear door off!
Finally got the door off
And it's out. Thanks again for the help.
Only used 20 cuss words so I have at least 10 left for reassembly.
