Turned out to be more than one problem, including a busted piece of plastic stuck in the pickup mechanism, which could not be seen w/out removal/disassembly. Also, one of the white nylon roller's springs (item # 1 in drawing) had a busted mount on the plastic frame. Fixed that w/ a paperclip to fashion a new spring mounting point. Works awesome now, before trays 3,4 were barely getting them by, now trays 1,2 lift/feed perfectly and 3,4 are ok but kinda strange......I could not feed legal size from 4 or letter size from 3 w/out jamming. Swapped paper sizes (legal in 3, letter in 4....I may have this bass-ackwards, mind you) and it feeds fine! Go figure...I know for a fact the frame is bent around the right side of tray 4.
Whatever, they're only extra trays in this location. Customer doesn't care, so I won't. Until they do. Which they won't. Yes, I remembered to set the size knobs correctly. Symptom is it always feeds out of the tray but never makes it up past the side sensor, which sticks sometimes.
Congratulations. These feed units can be kinda scary. They haven't changed much over the years. I took apart a HP LJ8150 paper feed assembly this last week, and it's very similar, very few differences.

1) demonstrate that you've read the manual
2) demonstrate that you made some attempt to fix it.
3) if you're going to ask about jams include the jam code.
4) if you're going to ask about an error code include the error code.
5) You are the person onsite. Only you can make observations.

Yea, but the 8150 has a cheaper reman. PF ass'y available, which is much quicker and cheaper for the cust. Wish the Canon copier had it....I was contemplating that today as I was making a new spring anchor from a paper clip! =oD
