    Sounds like the fuser drive gear isn't fully seated against the chassis. Like you mentioned, it is very tricky to get it completely seated sometimes. Rotating the fuser drive motor by hand helps align the asssembly correctly and it will pop into place against the chassis.

    UPDATE... Total time replacing fuser drive assembly for first time....5 hours.
