I have a Falcon I that will periodically change from 8 1/2 x 11 to 11 x 17 while printing and it doesn't stop or jam or misfeed it just prints the same thing on different size paper without altering the image at all.
Thoughts?

You've probably already tested out the DP length sensor, but it may have an intermittent problem. Thats about the only thing that makes any sense, in that the machine doesn't jam. =^..^=
If you'd like a serious answer to your request:
1) demonstrate that you've read the manual
2) demonstrate that you made some attempt to fix it.
3) if you're going to ask about jams include the jam code.
4) if you're going to ask about an error code include the error code.
5) You are the person onsite. Only you can make observations.

Yes but this is a print job, not a copy job. It may be the application causing it but can't be sure. it's not real critical just one of those little things if you can find the solution to helps keep a customer around later.
Already quizzed them if their page length was over long.

There is a firmware parameter that you could change. I dont have my manual with me atm, but then again, im also not too familiar with the falcon 1. Which models are those?
The 2530,3530, or 4030.

Sorry... I know those models.
Check parameter R1 (Auto cassette switching) in your technical manual for firmware parameters. I think the default is 0 which means it will not swap cassettes.
and R2 (Default paper size)
and R4 (Sets your default cassette)
