DF-710 on a CS-C4035E - - - C8140

I PM'd the machine Tuesday, and saw a few occurrences of the C8140. Once the machine was back online, it ran at least 1/2 hour continuously with no errors or jams. So far, so good.

Callback today, yes: C8140. I found a way to duplicate the problem. When copying 20 originals, 3 sets, the first two sets eject correctly. The third set errors out.

I've tested the various switches in sim U241 (TRAY L-LMT, TRAY U-LMT, TRAY MIDDLE, PAP H DOWN). All test OK.
I've tested the tray A lift motor in sim U240 (FINISHER MOTOR/TRAY MT). Up, down, up, down, up, down ... etc. Tests OK.
I've tested the hold down solenoid in sim U240 (FINISHER SOL/HOLDOWN SOL). Click, click, click, click ... xtc. Tests OK.

After watching for a while I can see how it's supposed to work:
1) tray A homes to upper limit
2) finisher feeds out multiple pages (1 complete set)
3) tray A lowers 6mm
4) hold down solenoid lowers hold downs onto paper
5) tray A lifts ~2mm to trip paper hold down sensor
back to 2)

When it errors:
1) tray A homes to upper limit
2) finisher feeds out 1 page
3) tray A lowers 125mm
4) error is displayed

I had come to the conclusion that it was a finisher controller error. Just to be thorough I reloaded the firmware. That was the last time I saw the problem.

Hundreds of pages and no errors. So the real question is: Did I fix anything? =^..^=

I've fixed things with a firmware update that I didn't think would make a difference. I've also had the same problem after a firmware update that I was sure would fix it. Now if you'd done nothing & it stopped...............

Update: The callback took ~4 hours.

Finisher Main PWB installed today. No codes after 35 minutes of printing. Time will tell ... =^..^=

Update: This callback took a whole day to arrive.

I took a different approach today. Just to rule out any mechanical failure I completely disassembled the screw gear drive to tray A. As I was fiddling with it, observing nothing out-of-the-ordinary, I happened to notice that the tray was still sitting at the top of it's travel and had not budged. Owing to gravity, the tray should have dropped.

The timing belt drive that raises the tray did not turn easily. This belt has a self-tensioning spring and a screw to maintain the tension. So I loosened the two screws letting the spring adjust the tension, and the tray dropped. Letting the spring do the tensioning, I snugged up the screws. After that it moved much easier, and dropped to the bottom of it's travel every time. I'm thinking that the additional drag on the motor was causing an over-current condition on long print runs.

My other idea was that the DC motor was just failing, so I swapped the tray motor with the like finisher across the way.

So if the code jumps to the other machine, it is the motor.
If the code just disappears, it was excessive belt tension.
If the code comes back ... well I don't know. It's been two whole days. I'm crossing my fingers. =^..^=
