Check the developer drive gears and make sure everything is turning inside.
Then check the operation of the toner add section and the recycle hopper. If either is not turning or is plugged/broken this is what happens. If any of the gears are broken then this will also happen. Usually after 20-50 copies.
And Star Trek was just a tv show...yeah right!

Did you clean dev unit with vacuum cleaner and toner sensor installed? - bad idea. You have 80k good quality copies but anyway.

    Check bias.

I mean that using vacuum cleaner in dev unit with installed toner sensor might lead to failure of toner sensor because of an ESD. If You have another new developer I would suggest to test:
    1. Change toner sensor (use this one from working unit) and new developer.
    2. Make auto toner sensor adj. and 08-290.
    3. Do test copies.

!!! Don't use vacuum cleaner in dev unit with installed toner sensor.

If this doesn't help You can simply back new developer in bottle and sensor and continue with other tests.

I haven't vacuumed dev unit at all. Everything was fine untill tonner hoper was empty..
All day I was examining BSI notes in Webespos. Find one note about "image fogging when toner is near empty"
Note says that if fogging happens everything must be cleaned, then 08-445 must be set to 4 (less new toner added) and 08-446 to 1 (more recycled toner added). If new toner hopper is to the end there's almost no recycled toner in recycled hopper also - machine just asks for toner instead of "eating" it from recycled hopper and making "stress" for auto toner sensor.
As a reason - low quality paper was mentioned. As I understand, dust + recycled toner changed toner parameters enough to make a lot of mess.
At the moment quality looks fine.. Time will show if it was the root of my headache.. Let you know if smth..
