Your course of action should be something like this

1) I like what some of the other techs have suggested. Check their suggestions on the machine. I like Slimslob suggestion, check your settings and SP mode settings.
2) Reset to factory defaults
3) Firmware updates
4) Might be faulty memory or hard drive
5) might be faulty controller

Go in that order. That's your best shot

Bonus Tip : To eliminate a possibility that it could be the document feeder scan all your originals from the glass. Just for testing do 1 set of maybe 10 pages check

8 1/2 x 11, Tray 1 is the starting tray, and not using Bypass, and just single sided...I have tried every Tray 1-4, with both orientations in each. Tried Auto Detect and Manual setup for size...New Firmware...Thinking of just swapping out the ADF Unit...All I got left. Who's with Me !!??? Thanks

I'm not really in to that^^ you can try and copy a set of originals from glass plate before swapping the ADF - if the problem persists it's not DF related.

I also like the other suggestion about tray & function restrictions and it won't hurt to check the rotate sort setting OR even if it's set up properly you can try and see if the machine is able to performe standard sort output.

I believe in order for sort to work you need additional memory or a hard drive installed. Maybe that's the reason why it's not working.

Just check if the additional memory or hard drive is installed and functioning properly. I have had similar problems with other models because of the memory or hard drive not working properly.

Can you rotate sort a printjob? If not, the ADF will not be the problem.
