I have had this problem before and the only solution was to replace the entire pcu. I really need to know the cause of the problem, I have tried many things with these pcu's and the noise always returns in a week or two. I have replaced all the necessary parts in the pcu from the blade, brush, D-gears, recycling tube assly, helical gears, recycling coil, the small shaft in the front of the pcu with the ab011462 gear on it that the drum sep claws are attached to, changed developer for blasting and overtoning conditions at the same time of rebuild. Anyone have a bulletin on this or the solution instead of replacing the entire pcu everytime. These machines are in high volume locations by the way. Thanks much T.

Aftermarket toner would be the number one culprit, there is more waste than the recycle system can handle.
That being said if you are using genuine toner,
1- Once the gears have started skipping, they are junk- replace them in pairs
2- make sure the recycle case ( on the toner hopper is in good condition ).
3- make sure the bronze bushing is in good condition ( off the front lower left of the pcu that has the shaft with the helical gear ab011462 on it ) , they do wear and have enough deflection to cause poor gear contact.
4- replace the bushing on the bottom of the clear recycle tube making sure to reinstall the washers in the proper location ( for first replacement it can be a little tough because they are glued in from factory, but do your best to work it out )
5- The best thing I have done is started using graphite on the bushing, shaft, and washers in the clear tube, you have to work it in a couple of times, but it turns like butter even when you apply a side load to it. Works wonders.
most hobby shops will carry it in small tubes, they call it - hobby lube-
I used to work for a company that would only use aftermarket toner and had spend a lot of time trying to get these to work better than they should have to.
On extreme cases you can file the line up tabs on the clear tube a bit to push the gear side of the tube down as you tighten mounting screws to make better gear contact, but haven't had to do that lately with machines using genuine toner.
