I don't get stumped often, in fact it has not happened for years.

This has me baffled.

A3 fed straight out of either tray of the FN no problems at all, single sided and duplex.

A3 fed to the SD unit ends up intermittently dog eared on either the front or rear leading edge corner and rolls up at the anti static brush area after the entrance rollers. It ONLY does this in the middle of larger booklets (so the stack of paper in the SD ready to be stapled and folded is quite thick) It will not do it on the first page or on thinner booklets.

leading edge curl is minimal, switching gate that changes path to SD or output trays is working fine, i pulled this area apart and saw nothing wrong.

Everything happens so quick and and random its hard to determine if the dog ear (not sharply folded) is happening at the SD unit or at the switching gate.

Anyone seen this before ?

I've had a similar issue on a 754/fs535SD with over 2 millions printouts mainly used for booklets. A metal support located in the centre of the SD unit was broken at one of its ends. Can't provide a part code because, after disassemble, we decided to solder it. Maibe, in your case, it is only bent and harder to find.
Good luck

I'm operating it with the door open and pulling the jig as soon as it rolls up. The codes currently are irrelevant. Going back to have another look next week.

I've also modified the binding entrance flappy paddle actuator which it also had and it now moves freely.

The 535 can be quite a menace to work on occasionally. Had one with an SD that always jammed doing booklets, never could fix it and replacing the SD unit resolved the problem.

After finally getting a chance to look at a fully functional FS-535 i think i see the problem.

This is the switching guide to either send paper down to the SD unit or out the finisher tray(s) as normal

The one on the machine dog earing on the way down to the SD unit just isnt right. Theres a gap at the rear in the relaxed straight out position, so when it is in the SD position i suspect there is too much clearance allowing the corner of the sheet to fold over. It is happening most at the back side.

You can clearly see the difference in my crappy pictures.

Edit - i dont know why this shyte forum always makes my pictures postage stamp sized. this whole post is now a waste of time but what ever ;)

Wrong.
Most of us like to hear/find/see solutions, preferably with pictures, then crappy or not doesn't matter;)

I see it! Good catch! I'm assuming that the swivel at the rear has popped out of the frame.

Either that or somethings bent - If i cant straighten out out it may be game over for this finisher anyway.

I've got a couple of FS-532's like that. Bought used and banged around badly. After 10 hours gave up on ever getting a square booklet out of it. And it still jams more than it should. Its hard to decide where to start when the frame isn't square anymore. =^..^=
