I had one of my Technicians pull his hair out best part of yesterday over intermittent jam J-7584 in the saddle stitch unit (SD-506) of a C6501.
It would staple, fold and trim maybe 10 or 15 books and then just jam without trimming. In the end he had to call in the big guns and here is what I found.

Broken wire (black) that runs to Trimmer registration sensor (PS55) where a cable tie was too tight and the conductor was broken inside the wire at this point (marked green). As soon as I removed the cable tie and rolled the wire with my fingers it finally broke, must have been going open circuit now and again.
Of course when I tested the sensor in IO mode it always worked..
