For other machines same USB works fine. Even tried another USB but same error.

Was anything done before updating like replacing boards or HDD? Also, make sure you're formatting the USB drive before copying firmware.
id try backing up the addressbook and do a full data clear.
reenable the HDD and load movie data.
it usually takes FW after that.

Agree with above replies. If pre-history depends on what is it. If nothing was done prior I will just follow what Synthohol suggested. Side note, make sure you've correct FW for the model.
