FS-640 non sorted stacking (C750i)

Have a FS-640..any unstapled documents are sent to the main output tray, but the stack looks like a Jenga tower, no code, no jams, but the stack is almost useless to the customer..SSD recommends " replace the entire relay portion or a new finisher." Stapled docs come out fine. Any thought? Less than 100K on the machine. E

Turn off document offset and see if that makes any difference, flash FW or update if needed but SSD should have told you the last part. On prints and copies it does that?
