Check for bent pins on the connectors. Could be the the sensors. there are two. One on the developer and one on the sub hopper. Worst case, DC controller. Are you using OEM toner?

Toner gets in the developing assembly toner sensor (TS1) and may be shorting out the sensor. Blow out any toner in the sensor wiring and check to see if measure resolved the symptom.
If the toner level sensor has an open-circuit, replace the toner sensor.

Try a remove & re-attachment of the sensor sometimes also solves the symptom.

When the symptom has occurred, make the following selections in service mode [COPIER > I/O > DC-CON] and check the setting for the bit1 of [P021]. If the setting is "1", re-attach the toner sensor.

One problem found has been the toner sensor scraper blade in the developer not making contact with the surface of the toner sensor. To check the toner sensor scraper blade first set up a work area.
Lay out several sheets of 11 x17 paper on the work surface.
Disassembling the developer is a messy job. Remove the upper cover of the developer and then rotate the developer in a counter clock wise direction. Basically the cylinder should rotate so the toner is scraped off of the cylinder by the developer blade.
If it is rotated in the wrong direction a large amount of toner will adhere to the developer cylinder and makes a mess.
The toner sensor is located on the on the outside of the developer and part of it goes through the wall of the developer unit.

Next look at the inside surface of the developer where the toner sensor is mounted while rotating the developer cylinder in the correct direction. There is a mylar scraper sheet that needs to touch the inside surface of the developer wall. In the image below the inside surface of the developer wall is being touched by the mylar scraper blade. If the blade is damaged or broken off the toner will not be cleaned off of the sensor and give the error code E024. If the blade is the problem the developer will need to be replaced.
The part number for the developer is FM2-0287-010.

I once had a customer who had the same E-code. Did everything, replaced all parts related to this E24, from sensors, developers with brand new toner, Dc cont, wire harness. The problem went away, came back, went away, came back, It'd had turned out that they had a NP6245 before. They had a couple of boxes of this NP6245 toner. When they had ran out of toner, they would have to wait for another one. But most of the time when they ran out, it was over the weekend! We are closed! They were refilling the GPR16 toner bottles with the NP6245 toner. That's why at times the error went away and came back! Who says toner is all the same, its not!

Just follow the information.
If your TD sensor ok then you need to modify the mylar scraper sheet or replace.
Because the mylar scraper sheet need to touch on the surface of the TD sensor to count as one cycle,if the mylar scraper sheet are not touch the TD sensor surface for the cycle count ,the error code will appear.

I tested the developing unit in another 3025 and no error showed. Tested all motors for the developing assembly all are working fine. Customer insisted that they did not use another type of toner in copier.

so when u replaced it back in issue printer > error returned

if so u need to
back track the connection from printer side to DCpcb side

when Error E0024 comes

It's happen often when I change toner from one OEM toner to new OEM toner
or when my customer let the toner empty too long and when install toner it's just happen

I use this method since ir2230 /2270

- I check developer it will full of toner but machine say need toner
- Get toner out of develop & clean sensor
- just put it all back and install toner in service mode

that work for me over 20 machines

I went to a machine with a history of E024, the machine also had the "prepare new toner message" (or the like) I was wondering if the customer kept opening & closing the toner door to try & clear the "add toner" message would this eventually throw the E024 error?

I corrected issue by totally cleaning out the developing unit and replenish toner.
