When's the last time the toner sep case was changed?
It's 106 miles to Chicago. We've got a full tank of gas, half a pack of cigarettes, it's dark and we're wearing sunglasses.

      Hit it.

Check the collection coil in the pcu. If it is damaged, the waste toner never gets to the recycling unit. If this is allowed to go on too long, the opening in the pcu will become clogged with toner and you might have to replace the entire pcu.

Excessive heat can cause toner to build up too and i usually pull the front coil and vacunm .
and then pull drum unit remove the sensor and vacunm everything in the cleaning unit

On a closer examination of the second picture you shared recently, it appears that there is a broken tooth on the left hand side of the gear. It doesn't appear that badly broken, but it does indicate that the auger inside that unit has seized up and may have broken internally. That really doesn't make sense as you said the unit was turning.
It might be something to check if time permits though.
If I am wrong, I apologize for wasting your time.

After Iowatech's post, I took a closer look at the pictures and the first one obviously shows blockage of the opening coming out of the PCU. I also do not see the end of the collection coil and it looks like someone has made an attempt clear the blockage and broken a chunk off the side of the plastic protrusion that mates with the recycle coil.

I had a machine do this for exactly this reason.
