Ah yes, the root of all evil. Can't say I blame him given the current situation.

Thing is tho you're throwing man hours and bags of developer at this thing only to have it fail again. Sledgehammer time methinks!
It's 106 miles to Chicago. We've got a full tank of gas, half a pack of cigarettes, it's dark and we're wearing sunglasses.

    Hit it.

Update, went back three days ago, replaced dev again and removed charge roller and the little connector in the right side and reformed (bent) the bugger in a little more. Seems to work fine.........we will see. The volume is fairly high so it won't take long to find out.

Thanks for all the suggestions and help.

Tell your boss, he can either shell out the money for a all-in-one PCU that easily surpasses its yield or he can have you spending time, travel, labour and parts on rebuilding a unit at around half of its expected yield.
The newer drum units are a great case study in the law of diminishing returns. Short term, you lose money but long term you make it back because you're not making trips back to re-do the whole process over again only half way through the developer and drum life.
