I have had the main board cause overtoning on these machines. It can be the high voltage board as well.

It might be the PCU you replaced has a split seal and is leaking developer. Try another one in it, run MANUAL developer initialisation on it and watch the VT, VSP and VSG voltages to make sure they are at default. Also, make sure there are no bent pins on the PCU connector, I've had them give wierd TD sensor values before and it makes the machine's charge voltage astronomically high, spewing dev all over the place. p.s. who do you work for in Chester? I'm only up the road!
It's 106 miles to Chicago. We've got a full tank of gas, half a pack of cigarettes, it's dark and we're wearing sunglasses.

        Hit it.

I had this one a long time ago. The customer had figured out how to put the wrong toner in the correct toner bottle. I went through a couple drum units, before figuring this out.

I had exactly the same thing. He says, its black, its all the same isnt it.
I wouldnt have found it except he walks out and says, "if that toner is low, I'll fill it up for you." My jaw dropped.
