    Aficio 3245c Jam009 only when using tray1

I have inherited an issue form another tech (while he was on vacation) and am beginning to pull out my hair on this one. Perhaps I can't see the forest for the trees, but here goes.

Customer calls in an issue with tray 1 jamming. When I arrive, they indicate this machine has had long time ongoing issues with jamming when using tray 1. Not only that but this unit had moved to this location earlier in the year and had been having issues even before the move. So I know no less than two other techs have either ignored the issue or failed to resolve it.

Symptom: When using tray 1, loaded with plain letter size paper, the machine picks up paper, correctly registers an image on it and stops part way through the fuser. The unit is logging Jam 009, External Tray.

This only occurs with tray 1, the other trays work just fine and I even tried them with different sizes and orientations where possible. So, despite the error being logged in the exit area since it only occurs with tray 1 I begin to investigate tray 1 for issues. I did find issues that were rectified such as a bent lifter in the tray, and dislodged paper stack height sensor. The unit had new feed rollers, so I tried the torque limiter also to no joy. When these machines were new I recalled having a misbehaving machine where I had to replace the feed unit for tray 1, so I thought it was worth a try. I also replaced the registration clutch and feed clutches while in there, still no luck.

The paper stops in the same spot each time, suggestive of a sensor / electronic issue rather than a mechanical one, but still only with tray 1. Any suggestions? I'd think that the external tray sensor is alright, it checks out in Input check in SP mode and I can use any exit with the other trays just fine.

Sounds like a wrong paper size. It may be a setting in user tools. Try this: In User tool, hold down the # key and touch the System icon and or the Copy/DS icon. This will reset anything changed to default.
If nothing else it will eliminate settings as the problem.

I've seen a defective push switch (Fusing Unit Cover) causing this. I know it doesn't make sense but when I replaced the switch the jams were gone.

tray one is usually the most used tray... i would suggest to try this to sort out other problems:
remove tray one cassette and let the mashine run with the remaining three trays for at least 2 weeks to be sure, that the problem is really tray one and nothing other. i doubt, that the problem is in tray one area only.

Ps.: what happens, when you direct the paper to the inner tray? did you try that from tray one?

I'll give that a try when I'm next able to go, now after New Year (client is closed between Christmas and New Year). I'm quite certain the paper size is correct but I'll double check.

Also worth a look. Does seem odd that such a thing would only manifest with one tray.

The unit has been quite merrily running for some time on the other trays, no complaints (the tray has been removed to keep do-gooders from filling it), and the SMC confirms its good citizen status so long as tray 1 isn't in place. I have tried to direct paper to the finisher, the external tray and internal tray and get the same result. This is why I'm so perplexed by this.
