customer is getting bold letters only on pdf files only when printing, and its always the same sentences. i have updated all the firmware with no luck.

- text color isn't black or accurate grey -> text will be mixed with c/m/y/k and looks thick with no sharp contours
- text is generated as graphic (not vector) -> try zoomin in to the document at the computer -> improper text will look "pixelated" proper text remains sharp no matter how much you zoom in
There are some ways to improve the quality with driver settings (resolution/graduation/trial&error) but the best way is to make shure the PDFs has been created properly.
If it's OK for your customer you can upload a sample PDF so we can have a look as well.Comment

Posted the exact problem here myself a couple months back. I don't recall the reasoning exactly, but it was basically that the machine didn't recognize the exact font within the document, and used it's own internal fonts to re-produce it as best it could. The bottom line is, that I was told that installing Postscript might solve the problem, and it did.
I'm sure someone more knowledgeable in this area than myself will be along shortly to explain it better than I can.
Although I do find the idea (above) of trying a different PDF Reader/writer interesting. Anyone have any more input on that?Comment

I'm not a fan of the adobe reader myself but not because of printing issues - it's just that I find this software too heavyweight for what it does. I usually use sumatra PDF to open/read/print PDF files but these are usually just manuals.
But @topic: It's hard to post suggestions without having a chance to perform an analysis of the PDF files. In case these aren't generated properly, every action you perform on the machine is - more or less - some sort of workaround. I usually ask the customer to send me a sample file so I can look into it and maybe try a test run in the shop with different machines/drivers. Depending on the results I need to decide if it makes sense to fix a hardware/software problem, upgrade the amchine with PS3 or - what I usually end up with: Explaining the customer what's wrong with the document.Comment

This can also help with PDF issues. If you or the customer have access to a full version of Acrobat, save the file as a PostScript file (.ps) and then open that file after saving. The Acrobat Distiller will then re-create the PDF using local fonts. I've had the solve multiple issues with custom fonts or corrupted documents.Comment

We have had some problems with PDF's printing correctly with the PCL6 driver and have loaded PCL5 driver to fix problems.Comment
