Strange fault indeed, just checking - you have confirmed the second door switch (the one next to the waste bottle) is ok?

Something I just thought of: are the gates that direct the paper to either the exit or the duplex unit in good shape and working properly? I've run into that a few times - the fins on those gates get brittle from the fuser heat and break off, and the square edges on the stubs cause jams near the duplex entrance. Or the original lube for the gate hardens up to the point that the gate can't rotate in time to let the paper proceed to the proper unit.
If time permits, you might want to check that.

          not yet!!
          I've given myself a break!

i think I'm missing something the last thing i deed was to remove the connectors and check continuity from the pins which were OK then tested the units on a working machine which worked i believe i will not give up but the next step is get the engineer who manufactured this monster to have a go at it!

This might sound silly but have you checked the rest of the machine for jammed paper? On some of the older machines, there would be a paper jam in the finisher or vertical paper path even though it would not say that that is where its at. Almost like the Ricoh 161/171, when some of my customers replace the toner, for some reason they open the right door and dont close it properly and "load Toner" still shows on the screen and all you have to do is shut the right door. Just my thoughts....which are not always good
But I cleaned the scan glass.......
