Haven't worked on many Sharps in the last 20 years or so. It's not constant but when it did it while I was there I heard a little gear grinding. I know it has something to do with the black toner but I can't find anything wrong. Is it possible it could be a humidity problem since the customer's AC has not been working for a while and it's been very humid and the toner may be packed?

Try removing the toner cartridge and manually turning the drive gear to test for toner compaction.

And you have tried a different toner, checked to be sure the toner pipe isn't clogged, and ran the sim to test the toner motor?
