When you dumped your old DV, vacumed out the DV unit and added fresh DV did you perform sim 25-2 to calibrate the DV?

If so what was the final number the machine calibrated to? Should be somewhere between 90-120. Maybe 125ish.

You could also try taking the toner out and activating the toner motor to make sure it's working with Sim 10 and cheating the front door.
Evil will always triumph because good is dumb.

Is the customer using OEM toner?

If you run sim 25-1 it will show your TCS reading with out calibrating. Does the number stay around 90 after the copies go light?

I think u have to change develpoer sensor in dv box
also after changing sensor u have to change devloper or add some toner directly to developer and adjust prog. 25-2
          i faced this problem twice

            Hai,
I am also faced the same problem before, actually the problem with the D/V sensor. When you executing the simulation 25-2, the value should be around 125. If the value is high, you will get light copy and the value is lower than 90 you will get dark copy. You can solve this problem with changing the D/V sensor OR you can adjust the value by twisting the preset which is kept inside the D/V sensor. Twist the preset very slowly clockwise or anticlockwise untill the value at 125or 115. For each twist you have to connect it back the D/Vsensor to the unit and calibrate, if the value is not proper, remove the sensor and twist the preset to get the value. If you set the value to 125, the problem will be solved.

just a thought have you removed the dv sensor and checked/cleaned the reading face ?
i have known there to be a toner/dev build up on the reading face causing inaccurate reading during set up this gives a low 90's reading
