[Misc] hp 9040 mfp tray 4 issue with multifunction finisher

A customer called me in to work on a tray sizing issue with tray 4. When the machine is booted... it goes to ready. tray for has letter in it. If you try to make a copy the machine defaults to tray 1 which is the bypass thats empty... then when force it to goto tray 4. it says tray 4 has custom size and if you adjust tray 4 it works... if you restart the machine the same thing happens all over again. The mfp has a multifunction finisher on it.

The customer had a scrap machine on site which he said I could canibalize. This machine had a 3000 sheet finisher attached and tray 4

During my time working on the machine, the finisher went dead. I used the tray 4 controller board from the scrap machine to get the finisher running. I switched the tray detection sensor in the back of tray 4 with the scrap machine's no change as far as tray size behavior. At on point, the sizing issue resolved and then it just began again. I then switchd the 3000 sheet finisher from the scrap machine and the mpf worked great... I mean it checked tray 1 and finding it empty immediately pulled paper from tray 4. and if you restart... settings remain for tray 4... it just goes...

I then tried another multifunction finisher that was working from a different machine... the paper sizing issue came back... put the 3000 sheet finisher back on... machine purred and said meow...

My next step is to update the firmware and if that doesn't work... switch out the firmware dimm and then if issue remains then replace the formatter board...

I am checking to see if you guys think there is anything else to try...

Well, I've been out of the field for awhile now but I would try the frimware first and then the formatter board.

Like Paul says, I think firmware is a good step to do next.
      Then HDD Skip.
Then just to make sure disconnect HDD and reboot.(I have had issues with issues even with a disk skip)
      Cold Reset
      NVRAM RESET
      Formatter.

      PS
If you are still struggling, don't troubleshoot like you do on any other manufacturers, HP's are different beasts that you just cant predict sometimes.(Like my misus).
