I am working on an IR5000 that when sorting into the top exit tray of the booklet finisher, sometimes crunches the (sometimes) completed set (or errantly crunches on single sheets) ex.. 4 sheets in a set.. the aligning bar gently taps the first 3 sheets as it should, then when the 4th sheet is in place on top of the others, it drives about an inch into the stack and the machine stops with a jam. The next set may or may not exit OK. Experienced Canon tech I know says "WHAT??"

Are you sure that you have your facts correct? The iR5000 came standard with the Finisher-F1 or F2. The F1 & F2 finishers are jog sorters and do not have a finisher alignment bar. They have a front and rear registration guide that aligns each page to the front or to the back depending on which set it is.
The finisher you describe sounds like a Staple Sorter D1 or D2 on an iR550.
So which is it? What jam codes? =^..^=If you'd like a serious answer to your request:

2) demonstrate that you made some attempt to fix it.
3) if you're going to ask about jams include the jam code.
4) if you're going to ask about an error code include the error code.

sorry for the lag... its a F2.. and you're correct, its not a bar.. but a movable guide that does the same thing as a bar... aligns the sheets so they can be fed out evenly into the top tray. Dont know the jam code.. the paper is simply so crunched that it cannot exit the machineComment

I don't have manuals for these machines anymore. The F2 finisher has a calibration for the the guides you refer to. It is run through the dip switches on the finisher controller. Sorry, I can't be more specific without the manual.
My recommendation is to get the finisher-F2 manual, & run the side guide adjustment. =^..^=If you'd like a serious answer to your request:

thanx guys.. I'll try the adjustment...However, correct me if I'm wrong, but it seems to me that the guide adjustment would manifest in virtually all the pages being crunched .. it definately knows just where it should tap most of the time and does so oh so gently.. crunches are quite errant @ less than 50% of the time and then consistantly 1" extra of very deliberate crunching .. And as far as the solenoid, I cleaned it with alcohol and checked its action.. it seems smooth. I also removed the complete guide assembly, disassembled as much as possible and cleaned all parts; sensors,actuators, guides & gears with alcohol and cleared all gear teeth of crud.. Its all very smooth.. I'm not looking for the complex, but it acts like it just loses its brain, but most times almost at that same point where the first few sheets are jogged and when the next ( which seems to complete the jogged set)arrives, then the crunch.. Sometimes on a single sheet, most times on sets, but <50%..Comment

I seem to recall hearing about a problem like this. I never had to address it directly myself.
I'm pretty sure those side registration motors are just counting pulses. It may sound like a cop-out, but if the side registration setting is varying the only thing controlling it is the finisher controller. The motors won't overdrive by themselves. The pulses have to come from somewhere.
Just out of curiosity, take a look at the paper size recorded in the jam counters. That's the cool thing about Canon jam records. They record the time of the jam, the date, the time the jam was cleared, paper size, paper source, etc, etc.
I imagine it's possible that if the machine had an intermittent problem identifying the copy paper size, that may be reflected in the movement of the finisher side registration guides. The size recorded for the jam may be LTR R, when the actual paper size is LTR.
Do you have the luxury of hooking this finisher up to a different copier to see if the problem stays with the finisher or copier? =^..^=If you'd like a serious answer to your request:

( Of COURSE, they just got rid of the second duplicate machine about 2 months ago!!)
I'll check the sizes recorded for jams.. its easy to replicate the event.. I was thinking it smelled like a logic problem.., one of the first things I thought to try was to reset/clear any trash that could be in memory(s).. Couldn't find any particular item that seems to address this. At very least, i'm going to try to find another finisher to try on this machine.. That'll certainly prove whether it's the box or the sorter..Comment
