Kyocera 520i loud noise from toner cartridge

Old 520i went out to find loud clicking ratchet type noise from the toner cartridge.
Replaced with another new genuine Kyocera toner in case it was binding. Same noise, then replaced developer unit and drum unit same noise. Spring coupler gear for toner moves freely. I haven’t seen one of these in so long just wondering if I’m missing something obvious?

This might be your problem right here. I've seen other Falcons break that coupler gear, then it does rotate freely. Or you might have the wrong toner cartridge installed. Falcon I/II used the same cartridge, Falcon III/IV use a different cartridge (TK717/719), FS-9130DN/9530DN use TK-712. Copystar and Kyocera have different toner cartridge drive couplers, I can't speak for the other rebadges. All these toner cartridges look identical but for the drive coupler. =^..^=
If you'd like a serious answer to your request:
    1) demonstrate that you've read the manual
    2) demonstrate that you made some attempt to fix it.
    3) if you're going to ask about jams include the jam code.
    4) if you're going to ask about an error code include the error code.
    5) You are the person onsite. Only you can make observations.

Thanks, I think I have an old one in the shop that I can check the movement on that coupler gear. I meant that the spring loaded part was not binding, like I believe was an issue on some model in the past. The toner they are using in this is correct TK717.
