I went on a call yesterday and found the middle feed unit (302GR93150) had broken where the clutch mounts to the plastic, I replaced the unit and now the machine will run 20 to 40 copies then make a loud grinding noise before jamming, I pulled the middle feed unit from a working machine so I know it's good, I'm wondering if it's the gear mesh from used parts is this a possibility? has anyone seen this after replacing the middle feed unit

Have a look at the slides, I think the one on the rear have the temptation of breaking. That is what causes for the feed unit to break near gear section as the feed unit twists in torsion fashion and either grinds or breaks. Had it twice. Hope this helps. Other than that it might be duplex clutch misaligned Causing noise or the lower vertical feed chassis (the whole black assy with 2 shafts grey rollers) has to come out and look on the top rear there is a clutch fixed with a silly plastic C-Clip it might be missing or is off the shaft. Bit of a aggro to get it out but worth a look. It is likely its not meshing properly. -

We may be talking about the same thing but I'll throw in my two cents also.
What I've seen is a failure of the transfer roller bushing, which causes the transfer roller to fall out of it's holder. The roller drops down into the vertical path. If you have a particularly motivated enduser, he may slam the door hard enough to break the middle feed assembly at the rear. It takes really dedicated stupidity to repeatedly slam the door when it doesn't seem to be working.
It may also break the gear housing at the top of the vertical feed assembly. The part that breaks off is the feature that limits the travel of the drive coupler, so the gear noise that you may be hearing is the drive coupler dis-engaging.

UPDATE!
Went back today and noticed a clunk noise, pulled the left door off and cheated the interlock so I could watch what was going on, put the machine in simm and ran the paper feed motor, put my finger on the middle feed unit gears and could feel the clunk, pulled off the paper feed motor the gear it drives (not the gear on the motor) has 2 teeth missing, problem found! the gear I need to replace is attached to the vertical feed unit. I wonder how hard it is to pull the vertical feed unit, I'm going to try to find a donor machine and replace the vertical feed unit assembly.Comment
