    MPC 3500 light copies/prints

I cleaned/checked pump all ok,( also swapped with a working one) vacuumed tube, tested toner supp motor (output test ok)
Performed force toner supply/dev initialization. added toner manually into unit and initialized TD, worked fine for a month, now same problem. Any advice should help.

Not sure what you mean by "tested toner motor" as there isn't one in this machine. It uses a pump which is driven by the drum drive motor assembly. If the drum is turning then the pump should be turning. Of course the pump has to be coming on when the IO board tells it to. How old is developer? How old id the developer unit?

Sorry, I think you meant the toner bottle motor? A lot of things can cause this issue. Are you getting an add toner message or are the copies/prints just light? You have cleaned the LSU slit glass right?

add toner mssg not flashing, cleaned laser optics as well.. I mean if its the
laser optics, than when i add toner manually, it should be the same (light copies).

Don't try to clean or refurbish the toner pump, just replace the toner pump with a new one.

Try swapping the IO board sounds like the toner pump is working if you can manually tone up

If doing a forced toner supply the quality returns to normal then you can rule out the toner pump.

Is this happening on black only? if so what is the K dev & pcu life?

light or faint copies & prints is a classic worn developer symptom

Try running Auto Color Calibration in the Maintenance portion of User Tools. All mirrors in the optics should be cleaned first.

I visibly checked the Dev unit and it seems there is no toner pumped into the unit, after i manually poured toner into unit,
it came out OK, the clutch on the pump unit comes on during output test. I also changed complete pump unit with a new one.
                  * Can i be able to tell if there is suction by blocking the tube nozzle?,..

Did you replace with a new part number for toner pump assembly (which the transport tube) or did you just replace the pump only, possibly from another machine? The tube will clog and take the pump out. A clogged tube can also cause a clog at the toner valve at the back where the toner bottle feed into.

Have you tried to clear the memory?
Make sure to print out non default programs before memory clear

Agree with this and check that toner end detection is not turned off.

I usually, for troubleshooting, clean out and swap the pumps between colors.

There are some things to do here. Make sure devs are not worn out.
First check with SP3045 if toner end detection is off.
Have a full clean of the ID Sensor (the PCB above the ITB).
Check if the Process Control is set correctly to their default values, following this:
                            SP3041-001 = 1
                            SP3041-002 = 1
                            SP3051-004 = 2
