I'm having exact the same issue:
- One side no problem.
- Duplex jams always on FIRST SIDE (without folding) in the exit area of the main frame.
- Jam indic = 24
- sp5804-144 exit junction solenoide operation = 100% ok
- also the junction gate guide pawl itself is pushed enough to the left, so there is no gap for the paper to catch behind (and jam)
When removing the front upper panel (and the fan) the junction solenoide is visible, and this happens when we push the start button:
- solenoide is activated and pull the junction gate pawl away to it's proper position.
- paper is feeded
- and all of a sudden (and for a reason i don't understand) solenoide is de-activated, causing paper feeding to the exit (causing jam indication).
That is the problem.

You didn't give mum-inlaw a big hug....
Try unplugging the old tray full exit sensor;leave the plug off permanently.
The T/F sensor collects dust and toggles on/off.

hello, I have a similar problem, try to clean well the paper output unit roller and sensor, if you disassemble it better, however you can remove the small front cover and the long internal one, so with the sp output check you can turn the rollers, and one at a time while turning the prizes over a rag with a bit quantity of paint thinner(best result) or alcool, remove and clean the outlet passage sensor (1 screw), I think the vapors of the cleaning web and / or the dust make the greasy rollers / shine and slide the paper instead of transporting it... this happened only with the paper already passed by the fuser.

Does the paper make a fluttering sound (or sounds like it's struggling to get through) when it goes through the duplex? If so I would agree with T.M. that the guide (D0294580) is warped, have had this countless times on this model.

Paper does not reach the duplex at all !!!!

NOT SOLVED with replacing the junct. gate pawl Recapitulation: 1. i thougt the problem was in the DF (when i unplugged the DF connector, it worked fine for a week) 2. then jams in duplex ONLY when color is selected (so we have put off the user limitation of color; worked fine for 1 week).
3. then jams in duplex both color and B&W: swaped the IOB board (totaly no good)
4. Replaced the "junction gate pawl" . Fine for a while..., but problem is back.
If it is a bad switch it would give "jam at power on"; but only jams indicate at junction gate pawl 24...
It is not always jamming, but when it starts, it don't stop, untill "something" is replaced or switch off.
I think the problem is warm-related.

Thinners/alcohol will dry out the rubber rollers, causing them to become hard and shiny.
This issue is succesfully solved by replacing the exit unit ass'y and the paper transfer unit ass'y.
We saw that the rear PTR holder pin was broken...
So, or the exit unit or the PTR ass'y was the cause...
We are not going to find out which part exactly was faulty, we - and the customer - are glad it's solved!
