Another stupid question of the day (Aficio 3045 is showing ADD TONER)

The machine has run out of toner so we just put the new toner. But to our surprise, the machine still indicates ADD TONER. We checked the toner hopper and we found out one of the mylar came off. So we fix it and the toner hopper is good but still same problem. We put the toner manually into the development unit but still no luck.We exchanged the whole development unit from the other machine but still same error in the display. Do you think the problem is in the ID sensor?The VSG reading is 3.82 V and the VSP is 0 V. ID initialization is done and the reading is the same as it was.

Any ideas?

If you use a Development Unit from a different machine then you'll have to put in the TD-sensor value of that Development Unit in your defective machine. Adding toner manually to the DV-Unit is NEVER a good idea.
Like Venom said, replace the Toner Hopper. And because you manually add toner to the DV-Unit, empty it, pour in a fresh bag of Developer and run SP2-801.

Does the machine attempt to load toner when you close the front cover, if it doesn't, you'll probably find one of the covers (usually lower right one) slightly open

had the same problem on a different b/w machine. engineer ordered a new drum which didnt correct the fault. turns out it was missing a charge spring on the rear of the machine. The machine will only add toner after checking results for vsp/vsg etc and as the charge was missing it wouldnt add toner. once i found the spring and refitted it the machine added toner once the door was shut. Might not fix your fault with the missing spring or bent bias spring but the add toner works on the same principle.

Sensor Control Mode
In the sensor control mode, the amount of toner required to print the page is
calculated by the CPU; it adds up the image data value of each pixel and converts
the sum to a value between 0 and 255. (255 would mean a completely black page.)
The machine must vary toner supply for each copy in order to maintain the correct
amount of toner in the developer and to account for changes in drum reflectivity
due to changes in temperature and humidity. The CPU uses data from the TD
sensor and ID sensor to determine whether or not the toner supply motor should be
switched on and to calculate how long it should remain on in order to supply more
toner to the mixture in the development unit.
TD Sensor
. When new developer of standard toner concentration is installed,
namely 20 g of toner per 500 g of developer (4.0% by weight), the TD sensor must
be set to its initial setting of 4.0V with SP2-801. This initial setting is used as the
toner supply reference voltage or Vref. For every copy cycle, the TD sensor directly
checks the toner density in the developer mixture, and after 10 copies these 10
readings are averaged and this value becomes TD sensor output voltage Vt(10).
The machine compares Vt(10) with Vref. If Vt(10) is greater than Vref, the toner
concentration in the development unit judged to be low. When Vt(10) is detected to
be greater than Vref 20 times, then this indicates that the toner concentration is
consistently low, Vref is incremented by 0.1V, and the conditions are checked
again. The result of this check determines the value of K, the toner supply rate
coefficient, which is one of the factors that is used in the toner supply motor ontime
calculation.
ID Sensor
. In addition to comparing Vt(10) from the TD sensor and Vref, after
every 10 copies the ID sensor, located at the lower right area of the drum, checks
both the reflectivity (Vsg) and the pattern on the drum (Vsp), created by the laser
diodes and charge roller. If the reflected light is too strong, this indicates that toner
is low and toner is added to the development unit. (The frequency

First I check the hopper / mylars and clean it out which it sounds like you did, next i cheat the front door and do a toner add in the sp mode and watch to make sure the bottle is even rotating, if both of those check out i check the developer unit and make sure the paddle is turning by manually turning the gear at the rear, ive had some of those dev units get toner in the front cover where the gears are and lock down the paddle from rotating, then clean the ID sensor with alcohol if that checks out I run add toner a couple times and see if the message will even go away.

Sometimes I have had those machines run a bottle empty and then it takes a few add toners to finally get it to go. I check the simple stuff first make sure everything turns like its supposed to, and clean it up. I have yet to really go beyond those steps to get one working only once have i replaced an ID sensor.

I've also seen an intermittent drum ground cause this issue. Pull the back cover off and remove the pcu. Check resistance from the flywheel to the frame while rotating the flywheel. If it goes above 2 Ohms then the tiny ground wire in the bearing isn't making positive contact.

Problem solved. We have to clear the error code first. The machine was showing SC 502. We just removed the second tray to clear the error. Then opened and closed the front door and the toner started loading.
