    [Dead] Xerox 6204 wide format dead controller - bad hdd

    We have a Xerox 6204 with a Dell controller and the hard drive has gone bad. When I boot the drive in a linux environment (USB) it says there are bad sectors. I have kept the drive preserved as is and have not attempted a repair on it (yet) because one in about 5 times it will boot, but when we go to print anything, it will eventually crash and get stuck on "processing" after printing a few pages.

    The local Xerox service company we have used for over a decade is saying the controller can not be repaired. Of course they offered to sell/lease us a new plotter.

    I am skeptical coming from a computer tech background and believe it can be repaired. We have all the CD's that came with the unit, including the FreeFlow Accxes install/recovery CD. I have attempted to run this install/recovery with a new hard drive in the system, it seems to install successfully, then spit out the disk, but the machine itself will not boot after this, so I have resorted to installing the old hard drive back into the system for now.

    Does anyone know where I might get more information on replacing the hard drive and reinstalling the operating system, firmware, and etc.? I have searched everywhere online to find a service manual or a manual relating to the Freeflow Accxes recovery and can't find anything.

    After install/recovery software you have to install machine firmware on controller.

      Thanks for the reply! DYK how I would go about getting the firmware on it after install/recovery? Normally you load it through the web interface, correct? But if the device has no IP address, how can I connect to it to load the firmware?

        You need controller service manual.
        There is procedure for hdd replacement.
        Also need correct machine firmware.

            Hi Joe,

            I am happy to help. It is fairly common these days that dealers do not want to service the controllers on the Xerox wide format systems. There are a number of hoops to jump through when replacing the hard drive. There is a special recovery CD used for reformatting the hard drive, then the firmware needs to be loaded. After that the feature keys need to be replaced using the Xerox feature key web site. This process is somewhat convoluted, but with experience it is not bad. I work for a company that offers the recovery of the hard drive for $250 plus shipping. That assumes the hard drive is good, and no other hardware issues are uncovered.

            Otherwise, you will need the following:
            USB to serial conversion adapter w/cable
            DB-9 RS-232 Null Modem
            DB-9 RS-232 female to female gender changer
            Recovery CD
            Putty Serial communication application
            Controller service manual

            I can sell you the recovery CD along with a CD that contains the firmware, service manual, and serial application for $50 plus shipping.
