Konica 920 printing w overlay causes code 72-16...

We have tested everything.... from clutches to rollers....

When I print normally, it will print fine - I can print 20K without any issue from any tray.

When I print a mailmerge, using OVERLAYS - it will print a few from 5-100 then code out with a 72-16 code. When we take off the finsiher the codes moves to 32-01 through 32-04

We have swaped finishers and fusers. Replaced conveyence clutches, LCT clutches, Replaced the registration clucth.

Our thinking is the printer prints slightly slower when using overlay, i have 3 other 920s printing overlays without issue. Any ideas will help...

I have all the manangement docs attached, let me know if you need any other information.

Will paypal $100 for the correct solution - if its ok with forum...

I would check the following between the machines. The firmware versions of the print controller and the image controller. Also do you have the em-701 kit installed?
And Star Trek was just a tv show...yeah right!

Update: Fixed it for a while

We swaped HDD1 (which is the copier's HDD) not the print controler and it worked for around 50K clicks, did overlays, 2 page overlays, everything that I needed for.

Now its back to the same 72-16 code. I really dont get it. Nothing has changed.

Any advise or what to try next.
