    I've had to deal with a few of these. If you're lucky and it's just a bent flag, you might be able to carefully straighten it out. Look for the spot on the arm that is a brighter shade of white, it's the spot that the bend stressed the plastic. I've had some success bending it back down at this point and holding it just below horizontal until it keeps that position. If the flag has been bent too long (or the customer abused the tray too much) either the gear or the frame piece that holds it could break and the clicking starts. like others said above, it's easily half a day's work if that lift gear breaks. You have to gut the machine down to the frame to get the cassette guide out to replace it and/or the gears. I basically only do it on machines that I can bring back to the office.

        Been there done that many times. I have found that this is caused by the customer not making sure the paper guide is set correctly for the paper size. The paper does not hit the paper full detector properly so the lift motor keeps turning and eventually snaps the gears. We had a car dealership finance office that continually did this, they went through 3 M series machines in less that a year because of this, we swapped them into another brand and the problems were resolved. Kyocera would not cover it and with this being a known issue you would think they would make this gear more easily assessable. One of our techs has a fix when this happens it involves a Dremel tool to the cut plastic by that gear assembly, he cuts a hole in the frame, removes the gear and replaces it. It also makes it easy if this happens again, all you do is remove the cover gain access to the assembly remove the cut piece of frame and replace the gear.

          Hi Copiertec, I have the same issue with similar 6635. Will you be able to post a picture of what part of the body did you dremels out the plastic? That will be very helpful.

            IF you customer only uses LTR-R or A4 paper size, it may help preventatively to permanently affix the tray endstop at the appropriate length (epoxy, screws, pins, whatever). I have offered this option to customers that have had the same thing happen repeatedly. Sometimes I get a "YES, please!" or "No, we'll just pay to get it fixed again." =^..^=
            If you'd like a serious answer to your request:
            1) demonstrate that you've read the manual
            2) demonstrate that you made some attempt to fix it.
            3) if you're going to ask about jams include the jam code.
            4) if you're going to ask about an error code include the error code.
            5) You are the person onsite. Only you can make observations.

              Let me look for a picture, we had a tech do about half a dozen plus of these with great success. From what I recall, you remove the side covers, locate where the tray lift gear is located and Dremel the outside plastic frame directly parallel to it and the gear just pulls out, you install the new one, replace the plastic circle you cut out with some tape, or epoxy it back in place, replace the outside covers back on and you are good to go and the gear stays in place. The nice thing about this is that if you have to replace that gear again, it's about a 10 minute fix.
              We had a few of these in the shop and Kyocera was saying that it basically was not being covered under warranty, I see their point, and that that gear was not serviceable. So basically we had a few $1,500.00 paper weights and some time to blow investigating a fix, so the Dremel idea came up and we decided to give it a try and it worked. So, we would pick them up and remove and replace the gear at the shop and send them back out with no issues.

                    I have solved this by simply bending the paper presence sensor down some. It gets bent out of position, if you bend it back down so that it's easier to make contact with the paper, it should work as intended.
