can you try with and without the purple wire unplugged?
if the sensor does not tell the machine to boot from the stick it may be why it does not take.
there are 2 types of photosensors, always on and always off (signaling blocked/unblocked)
in this case when the sensor is blocked it wont try to boot from there so by unplugging it you have a 50/50 shot of the copier initiating boot from usb.

well as a last resort you can try just initializing the whole damn enchilada.
service mode, system 2, initialize, system data clear (the top left one)
after reset, make sure HDD is set to "installed" if its at "not set" hit installed. dont be alarmed it takes up to 30 seconds for the selection to switch to installed.
reboot, LOGICAL format HDD
then try firmware again.

Eureka!
I've successfully updated the firmware, thanks to Sythohol's excellent instructions on how to get my dang USB drive to play nice with the copier.
Now that's it's updated, the SM says I have a few additional things to do, but it doesn't really say how....
• Perform the following steps after the firmware has been upgraded from function version 6 to function version 7.
1. Using [Service Mode] -> [System 2] -> [Install Data], upgrade the version of movie data and voice data. Once I get my HDD formatting issues sorted out, I'm assuming this will be fairly straightforward
2. When the function version is upgraded from version 6 to 7, use [Service Mode] -> [System 2] -> [[Software Switch Setting]] and set the function version change. I think I found this in the SM. I'll ask again if I can't get it fixed.
3. Turn OFF and ON the main power switch and sub-power switch.
4. Upgrade the printer driver version. Is this referring to driver's on the PC (client) side, or something in the copier itself?
And that takes me to my next problem....
The hard drive is physically installed. I got an error code that basically meant it wasn't formatted. I went into the menu, and it prompted me to format, which I did.
However, now I'm getting a C-D010, which according to the SM, means the HDD still isn't formatted, but in a different way? It refers me to the formatting process, which I'm attempting to do per previous advice (logical format first), but it's stuck at 0% progress, and has been for about 15mins now. The touch panel is unresponsive. My only options are to wait or hard power off.
What should I do, and did I go obviously wrong somewhere?
EDIT:
Ok, I'm slowly sorting things out here. I've learned (I think) that regardless of the size of the drive, the copier is only going to partition and use 250GB. At least that seems to be what mine did. I got into a status screen that showed a formatted HDD size of about 250GB (minus overhead). It still was throwing the error, so I thought I'd start over.
I pulled the drive and connected it to my PC via my USB cradle. In Windows Disk Management, I deleted all 12 () partitions, then just left it unallocated this time.
I reinstalled it in the Konica, and did a logical format from Service Mode, which completed in maybe 15secs. It's not running a physical format, which seems like it's gonna take a while, but at least it's working, or seems to be anyway. The numbers are increasing, which I consider progress. It doesn't take much to impress me.
I'll let it run overnight and see how things stand in the AM.

Reason: updates, bro!
I appreciate the encouragement, but let's hold off on the champagne until we see if any of this actually works! lol
Even if it does (the formatting), I still have to install the movie data for the animation guide, and then find all the other stuff it's telling me will be missing, such as voice data (huh?), fonts, etc...
Plus, I'm hoping to get Airprint, scan to USB, and a couple other bells and whistles enabled if possible.
Still a long road ahead, but there's been good progress for sure, and I want to thank those of you who have helped me so much thus far.
It's impossible that I would be at this point without your assistance and patience.
Format check...24% WooHoo!
I'm going to bed.
Ok, I'm at a loss here.
Overnight, the physical format completed. I rebooted this morning, and when it came back up, I got the message that I needed to reset the encryption password or format the HDD.
So I set the encryption, and it seemed to accept it.
After the next reset, however, I got the exact same message, so I thought maybe it needed the format as well, so I let it do that from the Admin section on the panel.
After the next reset, I'm back to the D010 error!
I tried to install the movie data after the encryption and format steps, thinking that perhaps it was really just that missing data it was complaining about, but when I select the [movie] section, press [set] and {start}, it says "NG" beside the movie area, so I assume this means it doesn't like the file I have on the USB drive?
could still be a HDD issue.
i had one 2 weeks ago i tried 2 used HDDs no joy. i replaced the hdd with a new 360g and the sata and power cable too and the issue was solved.
also unless you need bizhub secure, dont bother with encryption, just format it in admin mode.

You don't need to set HDD encryption after physical format just skip it.

Thanks guys. So I'm leaning towards maybe it just doesn't like this physical drive.
I think I'm gonna try one of my other, smaller drives.
It probably won't work right, but I'll at least see if the errors change.
In the meantime, I'll order a new one and try that when it comes in.
EDIT: Ok, that's a no-go on the smaller drive. It immediately kicks out a C-D011 "hard drive our of specification" error. So much for that.
I'm gonna wipe this larger drive and try one more time, while I wait for the new one to be delivered...
i have used 320s and 250s remove all partitions ,install, physical then logical format. works every time. sometimes can get away with just logical. fyi hdds with bh secure will appear as bad drives, in pcs. need physical format in a konica copier. to be usable.

Now what?!
I was so close....
When I fit a used HDD to a Bizhub I format it in Windows using a USB caddy then delete all the partition etc then when you fit it in the copier & prompt you to format it.
This is how a new HDD comes with no active partition.

So here's where I am now...
I started over as suggested, wiped the drive in Windows, reinstalled into copier.
Service mode....physical format....some time later...complete...reset machine.
Machine back up, shows message "Reset the encryption passphrase or format the HDD".
We've established earlier that encryption is unnecessary, but I'm reluctant to format the drive through Admin mode, since that's what I did previously, and that resulted in the C-D010 error.
Should I try it again, or do it a different way?
Should I go back into Svc Mode and do a logical format through that menu, or just log in as Admin and do it there?
I've done this so many times I'm losing track of what hasn't worked, other than everything. :/

I only use CE mode to format the HDD & only ever do a logical format.
