kyocera CS3011I 0501 jam error HELP

Hello All. having a head thumper here and its probably something stupid.
    machine has 223480 pgs

have a client with a Kyocera CS3011I that is giving a 0501 error. which is "No paper feed from cassette 1. The registration sensor (RS) does not turn on during paper feed from cassette 1 only " cassette 2 works flawlessly.

    1) have replaced all feed and sep rollers for both cassettes. didnt help but was needed.
    2) swapped PARTS PRIMARY FEED ASSY SP between tray 1 and 2 didnt help.
    3) swapped cassettes with each other. no help.
    4) change paper orientation letter vs letter R. no help
    5) side note needed new fuser due to lines. replaced that. no help on jam
    6) flash firmware with newest 2 times. no help.?
    7) call Kyo support no real help but suggested drive unit for cassette. so replace dr8315d and dr7105 ( drive units for tray 1 and 2) no help
    8) side note lift motor does turn and stop seemingly at appropriate times.
    9) call support again. said engine board. so replace that. no help.
    10) it will work sometimes intermittently, ran 50 copies worked great open and close cassette stopped working.
full cassette or semi empty same issues.
customer is using machine flawlessly with mp tray and cassette 2 but needs tray 1

thoughts on what did I not think of? thanks

There is a hump on the rail that lifts the tray slightly when the tray is pushed it. I bet the hump is worn or deformed.

Per chance did you ever find a sheet of paper behind the cassette? Have had this before where a sheet of paper got behind the cassette and when the user inserted the cassette it was between the cassette and the connectors on the tray and the backside of the machine and pushed paper shards into the connector preventing proper contact. Power down the unit and use a fine tipped spring hook [I actually have a fine tipped dental tool] to pick out the paper shards in the connector. Hope this helps.

The front two nylon rollers that support the cassette get worn out, so the height of the cassette is incorrect. The new ones are sintered. There should be a bulletin regarding it, but it never mentions the jamming issue. We have seen it.
              Hope that helps !

The white nylon rollers used to be mounted to the rails inside the machine. Literally with a screw through their center. Sometimes the screw would backout and go missing. Sometimes rollers would get damaged.

But I think newer machines have these rollers on cassette. Could be wrong

i think if I remember correctly this one is like cheap desk drawers. one roller on front of machine and one on back of cassette. not like the nicer machines with the slide rails that are a mild pain to remove the cassette.

I also had one where the main clutch drive had a piece of the plastic from the drive coupling stuck. The drive coupling was broken on the feed unit. Drove me crazy because when I swapped trays the problem still was there but whenever I put the first feed unit would also jam.

Bulletin F094 addresses the rollers, but only mentions the 3010i. I could be incorrect if it applies to your model, but I would double check it.
                        Hope that helps !

What are the item numbers of the parts you have ordered? Curious if this will be your fix.
