I am having an intermittent issue on a 4100DN that is driving me and my coworkers to insanity. The paper lift motor drives the gear and lifts the tray but when it hits the upper limit sensor, the motor does not turn off and the tray keeps lifting into the rollers. What is perplexing is the fact that cheating the casette detection and upper limit sensors makes the operation work as intended. When pushing the little pins on the right and pushing up on the roller assembly, the motor turns OFF immediately after pushing up on the rollers. Different amounts of paper seem to make no influence on the problem. It does this on one sheet or 50. What sometimes happens is that the tray lifts slightly then falls down completely and then restarts the cycle again. Almost as if its slipping off the gear or something. I have tried different trays so I know the trays are not the problem. To add to the frustration, this issue is also intermittent and seems to only happen when I am looking at the machine myself. It works just fine when our kyocera veterans come by to take a look . My hunch is telling me paper lift motor but I am curious if you guys have any input.

the lift geartrain inside the machine frame has a tendency to break when lifting poorly loaded paper, then gives problems like this.
In the case of broken gear, I tend to replace the cassette with a spring-lifted one from a slower model unit, "adapt" the tab on the left side to fit, then remove the spring from the feed assembly. -

Have you recently removed a sheet of paper from behind the tray? I have seen this symptom when a sheet of paper gets behind the tray and the user shuts the tray and jams the paper into the cassette connector. It may leave paper shards in the connector causing intermittent problems. Take a sharp pointed spring hook and run it through the connector on the back side of the unit. It does not take much paper to cause an intermittent contact.Comment

Replace your gear driven CT-3130 with the spring loaded CT-3100 pn 302MS93018
This is common practice as the post for the lift gear (in machine) fractures and it's a PITA to replace. Only mod you need is to nip a little mold of plastic on the left side of the cassette. You'll see what I mean when you try first try to install it. Very minor.
I tell my customers it's an upgrade due to issues with the gear driven style.Comment

I have had this fight many times.
Check the roller assy and make sure it is not forced all the way to the top
I also had a bushing slip off the feed drive shaft.
Yes the gear breaks, but u can rotate it and check for tooth damage.
Replace the tray to spring loaded if gear is broken.Comment

I can have that right cassette rail changed in 83 minutes. Not that horrible. =^..^=If you'd like a serious answer to your request:
1) demonstrate that you've read the manual
2) demonstrate that you made some attempt to fix it.
3) if you're going to ask about jams include the jam code.
4) if you're going to ask about an error code include the error code.
5) You are the person onsite. Only you can make observations.
