Fuser drive clutch on BK drive motor??? The K dev motor drives the K dev, fuser and paper exit not the pcu,The BK pcu has it's own drive, which also drives waste toner. As you have already replaced fuser unit and thermistor you have to be looking at either the harness or BCU.
Grant me the serenity to accept the things I cannot change.

i would also suggest paper in the fuser connector. shine a flashlight into the connector on the frame and look for paper inside the connector. Ive been burnt by this a few times.

            From the Global Knowledge Base....

SC542 occurs for other reason than faulty fusing unit
            [Symptom]
SC542 (Fusing unit 1 does not reload) occurs sometimes.
            [Symptom Addendum]
It occurs when the power is turned on and the fusing unit is cold. If the fusing unit is warm, it does not occur.
            [Cause]
The fusing drive clutch is faulty.
            [Resolution]
            Replace the fusing drive clutch.
            *FYI
The B178 B180 B202 fuser drive clutch comes as part of the Black Drive Unit assembly, part number B1801100. page 84 item 6. The clutch is not available as a separate part.

Also, what is the room environment like. I remember one doing this at a school, every morning it would throw the code. The room was so cold when they turned down the tstat at night that it couldn't reach it's operating temperature in time.

Did you replace the fuser unit with a totally different unit , or did you rebuild the faulty fuser unit ?

              [Dynamic fault]
If you rebuilt the old fuser unit then it sounds like a thermo-switch is toggling. Replace the thermo-switch's (thermo-stats).

I've had this before with an MPC2500 and MPC2050. Darn thermo-switch would reset(pop) itself back on by the time we got there. Boss thought I was banana's so He agree and let me replace the thermo-switchs, haha, and he ate humble pie for the rest of the week. In other words I was correct by replacing the thermo-switch.

Paper in the connector is a good bet.

The fuser units for the 3228C are expensive to buy new compared to a 2232C, so I rather doubt that your dealer or service agent supplied a brand new component.

                I could be wrong though.

ok , we brought the machine in the shop and replaced it with another one out in the field.

will keep everyone posted as to what we find , we did replace with a new fuser from another working machine same results... so thats eliminates paper in the connector and any other fuser related issues pertaining to the unit.

im thinking "teebees's" post is what we'll shoot for next....everyone hang on ....
