I went there today and saw for myself how it splits up the print job.
For example for a large 400 page two set job (200MB) he printed, maybe half of the file printed out and then there is a separator page printed, and then it repeats this for the second set.
Then it prints out the second half of the job and repeats it. It cannot RIP the entire file and print out complete sets.
It does this with the PCL6 driver as well as the Adobe driver.
I also did the firmware update and it did not make a difference.
This is why I am asking if adding the HDD option would resolve this issue but not one knows for sure.
He does not want to pay for it unless I can guarantee it will solve the problem and I don't have another one available to test. There is no error showing up.
I guess no one has seen this issue so far but thanks for all the suggestions.

To me, the fact that it prints the first half of the document twice with a separator sheet between then repeats for the rest of the document sounds more of a document format or software problem that a printer problem. For some reason the 8400 is receiving an End Of File or End Of Job code instead ad End Of Page code/ Or maybe a Separator Page command where there should be a New Chapter Command that the 8400 is interpreting as an End of File code.

Yes totally
I went there today and saw for myself how it splits up the print job.

It makes no sense - even if the printer can't handle to process the data in one step it won't throw out a separator page unless some weird setting is active at some point.
He does not want to pay for it unless I can guarantee it will solve the problem and I don't have another one available to test. There is no error showing up.
I guess no one has seen this issue so far but thanks for all the suggestions.
I think you need to start making clear this has nothing to do with the printer at all. Before having this talk you must prove your statement by running a print job that is at least as "complex" spool-data and page-count wise from your laptop with a clean driver. I bet there will be no separator pages in this scenario. I don't know how these print jobs are beeing generated but I guess it's some sort of proprietary software solution.

I meant to say that the customer actually purposely set the printer to input the separator sheet because it will let you do that at least. It has not effect on the splitting of the sets. It will split the sets up regardless of the separator sheet. This way he does not have to hunt for each set.
I am almost convinced the HDD will solve his issue but he still will not buy the HDD just to find out. Can't blame him. Thanks to all for your suggestions.

Thank you. I did look into this but the DIprint setting being too low would result in the job being reprinted. In this case the job is being split up. So lets say 10 sets, it will print half of the document for set 1, half of set two, etc until set 10. Then it will print the second half of set 1, the second half for set 2, and on.
Somehow the user figured out how to insert a separator page to help him mark where they stop. It was doing this before he figured out how to insert the separator page, so that has nothing to do with it spliting the document up.
I told him it looks like he is running out of RAM memory. But the document is no where near the 2GB memory that the machine has (not upgradable).

That 2 GB of RAM is not just page memory. It is mostly system memory.
What is the software?
Are there any Chapter Breaks in the document at the point where the document is split?
Are multi-copies controlled by the computer or the printer?

Thank you, I did not know that about the 2GB, thought it was all for printing!
They are Adobe PDFs.
No, it splits the documents on it's own.
Not sure what you mean, he tells the driver 10 sets and it prints the 10 sets, just half of them at a time.
I really think it is running out of memory and this is how it deals with it.
But as i said, he does not want to commit to the HDD unless I can guarantee him that will fix it.
He can live with it since he only prints three large size docs like this a month, but it's a pain to have to assemble them.
He had a Xerox 5550 before and he loves the SP 8400 (except for this problem) for what that's worth. Does about 30K a month.

You can just throw any HDD in there, you don't need to buy one from Ricoh. Do you have another machine laying around that you could borrow the HDD from?
